Well, while I wait til Monday to order my RODI unit, I pulled out about 40 lbs of rock, scrubbed it and set it out to dry in the sun (yes I know it is 20 degrees) to dry out.  I sat down and mapped out the rock formations to be made and will be cutting the egg crate later.  Next week I hope to get the spray foam from ACE.  I get the black stuff for landscaping, right?  Is there a real name for it?  How long to I let it set up in the foam before I start applying the expoxy and sand mix?  All these darn little details.

the one they talk about on reefcentral alot is beckets pond foam. i've used "touch and foam" "rockin foam" and some other kind of foam too. as long as its the black pond foam and says fish safe on it you should be fine. let it sit atleast 24 hours before you start carving at it or applying epoxy. dont take the zipties off till then either. don't use the loctite epoxy thats from walmart either, you need to find an epoxy resin, not sure exactly where but it can be the priciest part of the build.

would this be the same stuff that you mix up for fiberglass repair? That should be food safe and difinately makes a hard compound

Okay, I got my foam.. It is 'Great Stuff' brand, same a the insulation filler foam, but made for yardscape and pond/fish safe. After applying it, how do you prep the suface to allow the expoxy to adhere to it, or do the expoxy bond to it pretty good without needing to scuff the surface?

the epoxy will adhere to ANYTHING so wearing gloves would be good, same as when putting the pond foam on, you may thing you wont touch it, but you will. just let the foam dry a day or two before doing it. i used the dremel and hit some of the foam to kinda make it look more porous and rock like.

I forgot to ziptie my rock to the eggcrate. is that going to be a problem?

only problem it may be is that the foam pushes the rock from where you originaly wanted it. the zipties are to secure the rock in place and allow the foam to get in all the tight spots and not move the rock around. it may still work

oops....I guess this will be one for research and development. I might try ot get in and drill a few holes and create some secure ties. I do understand the concept now. I just had a few extra minutes to lay it down before I head off for a weekend conference to let it set a while.

i wouldn't worry about it. if its done let it be. try and turn the whole thing upside down or even up right, if the rocks dont fall off or arn't loose you should be fine.
